⚡ Static Does Not Only Attract Dust. It Causes Misfeeds, Operator Shocks and Print Defects That Look Like Ink Problems.

📖 11-min read  ·  Process Control  ·  Quality + Operators + PPC

In flexible packaging converting, static electricity is often treated as a seasonal nuisance. In reality it is a daily process variable that creates defects, safety incidents and hidden waste. High-speed PE, PP and PET webs running through dry air generate charge. That charge attracts dust, causes misfeeds at pouching, gives operators shocks, and produces “ink spots” that quality teams waste hours chasing as ink or contamination issues.

This article gives the plant-level view: where static is generated, how it shows up as defects, what controls actually work, and a practical checklist you can put on the machine.

📌 30-Second Snapshot
  • Main generators: High-speed unwind, friction on rollers, dry PE webs
  • Visible symptoms: Dust spots, blocking, misfeeds, operator shocks, registration hunt
  • First controls: Working ionising bars + earth continuity + humidity awareness
  • Rule of thumb: If the defect pattern follows the weather or time of day, check static before changing ink or viscosity
Static control points in converting line

1. Where Static is Generated on a Converting Line

Static builds whenever two surfaces separate or rub under low humidity. Common high-generation zones:

  • Unwind: Film leaving the parent roll at high speed
  • Idler rollers and turn bars: Friction and separation
  • Print units: Especially with non-conductive films
  • Laminator tunnel and rewind: High surface speed and tight contact
  • Pouching feed: Static makes film stick or flutter, causing misfeeds and seal issues

PE and OPP are worse than PET or metallised films because they are better insulators. Winter and air-conditioned dry zones make the problem far more severe.

2. How Static Shows Up as Defects (Often Misdiagnosed)

Symptom What operators often blame Actual static link
Random black/coloured spotsInk contamination / dirty rollersCharged dust attracted to film
Blocking / hard-to-unwind rollsOver-drying or high temperatureStatic charge holding layers together
Misfeeds & register hunt on pouchingMachine timing / operator skillFilm clinging or repelling at feed
Operator shocks“Just happens”Accumulated charge discharging through body
Dust lines or hazePoor housekeepingStatic drawing airborne particles

Many “ink problems” disappear when ionisers are cleaned and earthed correctly. Always rule out static before reformulating or changing viscosity recipes.

3. Practical Controls That Work on the Floor

  1. Ionising bars / anti-static bars — Place at unwind, after print units, before rewind and at pouching infeed. Keep them clean (dust on the tips kills performance). Check active status daily.
  2. Earth continuity — Frames, rollers and machine body must have solid earth. Test with a multimeter; high resistance means charge has nowhere to go.
  3. Humidity management — Target 45–55% RH where climate allows. Below 40% static rises sharply. Simple humidifiers or monitoring can cut seasonal defects dramatically.
  4. Conductive tinsel or brushes — Low-cost passive discharge on some machines; useful as secondary control but not a substitute for active ionisers on high-speed lines.
  5. Material choice awareness — When planning long runs of pure PE or thin gauge film in dry months, flag static risk in the job card.

4. Daily & Seasonal Checklist

Machine start / shift check
  • Ioniser power / indicator lights ON
  • Bar tips free of dust and film residue
  • Earth straps connected and not damaged
  • Note ambient RH if sensor available
When defects appear
  • Is the pattern seasonal or time-of-day related?
  • Does cleaning the ioniser reduce the spots?
  • Are operators reporting shocks?
  • Only then move to ink / viscosity / contamination investigations
💡 Floor Rule: If defects move with the season or appear more on dry shifts, check static before reformulating ink or blaming the ink supplier. A working ioniser and good earth save more waste than most viscosity adjustments.

This knowledge belongs in operator training, shift handover notes and the first-90-days checklist for new PPC or quality engineers in a converting plant.
