ЁЯМ▒ I Used to Hate Plastic. Then I Joined the Industry That Saves Food.

For the first 22 years of my life, I was certain about one thing: plastic was the problem. Polyethylene bags clogging Yamuna in Delhi, multi-layer wrappers blowing across the hills near my college in Uttarakhand, the sea of foil and film at every roadside dhaba тАФ to me, all of it pointed to one verdict. The packaging industry was the villain. The most ethical career, for someone with an M.Tech, was anything *except* this.

Then in 2017 I joined a flexible packaging plant. Nine years later, I had to admit I had the story backwards тАФ but not the way you might expect. The villain isn't the *material*. It's the *behavior* around the material тАФ the free polythene culture, the fresh bag every shopping trip, the "vendor will give one anyway" mindset. The material itself is one of the highest-leverage food-security inventions of the past century. The way Indians use it day-to-day is exactly the disposal disaster I was angry about. Both are true. The public conversation almost always conflates them. This blog is the math I wish someone had shown my 22-year-old self.

ЁЯУМ Quick Reference тАФ The Three Numbers That Changed My Mind Skip to Calculator тЖТ
NUMBER 1 тАФ THE LEVERAGE
A 1.5 gram polyethylene wrap around a cucumber prevents up to 250 grams of cucumber from rotting. 167:1 mass leverage. One gram of film saves over a hundred grams of food.
NUMBER 2 тАФ THE COMPARISON
Plastic production globally: 1.8 GT CO2e/year. Food waste globally: 3.3 GT CO2e/year. If food waste were a country, it would be the third-largest emitter on Earth. Plastic that prevents food waste is mathematically positive.
NUMBER 3 тАФ THE INDIA SCALE
India loses 74 million tonnes of food per year post-harvest тАФ worth ~тВ╣1.5 lakh crore. Better packaging is not the only solution, but it's the cheapest, fastest one we have.

All figures sourced from FAO, ICAR, NABCONS, peer-reviewed shelf-life studies. Sources cited inline below.

ЁЯУЪ The Old Me тАФ College, Conviction, Naivety

I did my B.Tech at NIT Uttarakhand. The campus sits in the lower Himalayas, and on trekking weekends my friends and I would walk across slopes that, every few hundred metres, had a dead patch of plastic тАФ milk pouches, gutka wrappers, polythene bags from the local kirana тАФ caught in the undergrowth. We were 19. We had read just enough Naomi Klein to feel the obvious thing: this had to stop. The companies making this stuff were the problem. The engineers building those machines were the problem.

My cousin Ankit, now my closest collaborator on rithora.com and on the technical side of vksTech, was even more committed than I was. He cared deeply about environmental issues тАФ he would forward me reports about microplastics in fish, about kids in Mumbai's Dharavi sorting plastic with their bare hands, about the Great Pacific Garbage Patch. We argued for hours about whether *any* career in any plastic-adjacent industry could be ethical. I half-decided I would never take a job in flexible packaging.

Then real life arrived. I cleared GATE, did my M.Tech, and the job market handed me what it handed me. The first serious offer was from a flexible packaging plant in Noida тАФ UFlex. I took it. I told myself it would be temporary. That was nine years ago.

ЁЯФН The Day I Realised I Had the Story Backwards

The shift began about six months in, on an evening shift at the metalliser. The slitter was running a 12-micron metallised PET roll for a snack-food customer. Reels stacked up, each about 30 kg of finished film. I started doing arithmetic.

One 30-kg roll would package roughly 200,000 individual snack sachets. Each sachet weighed about 1.5g of film and held 30g of namkeen тАФ about 1g of film per 20g of food. That food was going from a single factory in northern India to villages in seven states, places where the nearest big shop was 40 km away on a road that washed out twice a year. Without that 1.5g of film, the namkeen would never reach those villages тАФ or it would arrive spoiled.

The thought that genuinely stopped me was about my grandmother in Bihar. She used to send me jars of homemade pickle. Half arrived broken; the rest I had to finish in two weeks. Now my mother sends me the same pickle in a 100g pouch with an inner foil layer. It lasts six months on a Delhi kitchen shelf. Same family, same recipe, twenty years apart. The polyethylene was not the problem. The polyethylene was the reason my grandmother's recipe still reaches me.

I went home that night and started reading scientific papers. The numbers were so far from what I had believed that I had to read them three times. I wasn't slightly wrong. I was wrong by an order of magnitude.

ЁЯУК The Honest Numbers тАФ What Polyethylene Actually Saves

India food packaging numbers тАФ what PE actually prevents from spoiling

Three numbers anchor everything. They are well-cited and explain why my opinion shifted.

One тАФ leverage on a single cucumber. Dhall et al. tested fresh cucumbers shrink-wrapped in 60-gauge polyethylene vs unwrapped. At ambient Indian conditions (29-33┬░C), unwrapped lasted 2 days, wrapped 5 days. Refrigerated: 9 days vs 15. Film weight: 1.5g. Cucumber: 250g. Source: Dhall et al., 2012. Repeated across hundreds of fruits and vegetables: plastic film extends shelf life by 2-3├Ч. In a real Indian supply chain without continuous cold chain, that's the difference between food eaten and food binned.

Two тАФ country-scale comparison. The FAO estimates global food waste has an annual carbon footprint of 3.3 GT CO2e. If food waste were a country, it would be Earth's third-largest emitter, behind only the US and China. Source: FAO Food Wastage Footprint. For comparison: total global plastic production and disposal in 2019 generated approximately 1.8 GT CO2e. Food waste is nearly twice plastic emissions тАФ and the agriculture that grew the wasted food consumed 30% of the world's agricultural land.

Three тАФ India. ICAR data for FY 2022-23 puts India's annual post-harvest food loss at 74 million tonnes (~22% of foodgrain output, ~10% of total foodgrain and horticulture production combined). NABCONS estimates the economic value at USD 17,703 million per year (~тВ╣1.5 lakh crore). Source: ICAR, NABCONS 2020-2022.

Food categoryIndia post-harvest loss
Livestock produce (eggs, fish, meat) тАФ highest CO2/kg~22%
Fruits (mango, banana, citrus)~19%
Vegetables (tomato, leafy greens тАФ fast spoilage)~18%
Foodgrains (largest absolute volume)~6-8%

For context: 190 million Indians are undernourished. The chief reasons cited in every credible study тАФ inadequate cold chain, poor storage, fragmented logistics тАФ are problems where flexible packaging is part of the solution.

ЁЯМН The 3.3 Billion Tonne Insight

The leverage of polyethylene тАФ 1 kg PE protects 100 kg of food

Numbers two and three together: Global plastic production = 1.8 GT CO2e/year. Global food waste = 3.3 GT CO2e/year. Even if every gram of plastic packaging in the world vanished overnight, we would still have 3.3 GT of food-waste emissions every year тАФ emissions whose primary lever for reduction is, ironically, better packaging.

The 2014 activist version of me would have argued you can fix both тАФ better packaging doesn't have to mean plastic. In some narrow categories (cardboard, glass, refillable containers) that's right. But for the bulk of the food supply that feeds India тАФ perishables that need oxygen and moisture barriers, that need to survive 40┬░C transit, that need to cost тВ╣0.30 per gram of packaging because the food itself sells at тВ╣2 per gram тАФ the alternatives don't exist at scale. Glass triples freight emissions. Tinplate quadruples them. Paper alone fails the moisture barrier test in a monsoon.

тЪб The Killer Insight

Food waste emits almost twice as much CO2 as all plastic production combined. The bigger climate villain is rotting food, and the cheapest tool to prevent it is exactly the material I used to despise.

But here's the second half: this leverage only holds for *protective* polyethylene use тАФ sealed sachets, vacuum pouches, milk pouches, vaccine cold-chain. It collapses when polyethylene is used carelessly тАФ fresh thin bag every kirana visit, three bags from the vegetable vendor when one would do, the "free polythene" culture that treats a precision-engineered material as disposable. Same material, two completely different stories.

ЁЯФо What Would Actually Happen Without Polyethylene

The thought experiment: imagine flexible packaging in India disappears overnight. What replaces it?

Milk. The pouch that delivers a litre of milk to your doorstep weighs 4-5 grams of polyethylene and costs about 30 paise. Without it, milk reverts to brass containers (heavy, contamination risk) or reusable bottles (10├Ч freight emissions per litre). The Mother Dairy supply chain that brings 30 lakh litres of milk into Delhi every day exists because of the polyethylene pouch.

Atta. Wheat flour ships in 5-kg laminate bags that protect against insects and moisture for 6+ months. The traditional alternative тАФ cloth bags тАФ has documented insect contamination losses of 10-30% in Indian climate, plus rodent damage. The laminate bag loses essentially zero. Cost of laminate per kg of atta: less than тВ╣2.

Snacks and pharma. The 30-gram pouch of Lay's that costs тВ╣10 retail has perhaps тВ╣0.30 worth of metallised film around it. Without that film, the products either don't exist or cost 5├Ч as much. Same for vaccine cold-chain pouches тАФ the COVID-19 vaccine roll-out in India in 2021 was logistically possible only because of multilayer pouches.

This is not abstract. The countries with the lowest packaging-per-capita also have the highest food spoilage rates and the highest infant mortality from foodborne illness. Flexible packaging is part of the development trajectory that pulled a billion Indians out of food insecurity over the past 50 years.

ЁЯЪи The Real Villain тАФ Free Polythene Culture

Everything I've argued so far is about polyethylene used as designed: protective barrier, deployed once per shipment, performing measurable food-saving work. That is roughly half the polyethylene flowing through India each day. The other half is what my 22-year-old self was actually angry about тАФ and on reflection, he was right.

Walk into any kirana shop. Buy 200g dhania, 500g tomatoes, biscuits, milk. The vendor gives you four separate thin polythene bags тАФ one per item тАФ and a fifth to carry all four. Five fresh bags, generated in 90 seconds, used for a single trip, almost certainly thrown into household garbage within 24 hours. None is doing protective work. They are doing convenience work тАФ and the cost of that convenience is exactly the disposal disaster filling our drains, rivers, and roadside undergrowth.

This is "free polythene culture" тАФ the cultural assumption, baked into Indian retail behaviour, that a polythene bag is a disposable commodity owed to the customer with every purchase. The bag is not free. The "free" is a price hidden in environmental cost rather than monetary cost. Because it is hidden, no one optimises against it.

The contrast with the *industry* is stark. A snack company negotiates film thickness to the nearest micron. Every gram is justified by a barrier requirement. That precision evaporates the moment the snack reaches the kirana counter тАФ where the carefully-engineered 1.5g pouch gets dropped into a 7g fresh thin bag, then another 7g bag. The industry's discipline meets the consumer's carelessness, and the consumer wins by 10├Ч in plastic mass.

тЪб The Honest Self-Assessment

My 22-year-old self was right about the bags caught in undergrowth on those Uttarakhand trekking trails. Those weren't protective polyethylene doing food-security work. Those were free-polythene-culture bags тАФ generated thoughtlessly, used once, discarded carelessly. The anger was correct. The target was wrong. The villain isn't polyethylene. The villain is treating polyethylene as if it were free.

тЬЕ How to Use Polyethylene Well тАФ A Personal Checklist

This is what I do now. Not "what you should do" тАФ what I have actually changed in my own behaviour over the last several years. If even a fraction of urban Indians did the same, the post-use plastic burden would drop by 30-40% with no industrial change required.

What I Carry / What I Do:

  1. A thick reusable bag in my office sleeve and another in the car. Cost тВ╣15 once. Has replaced ~800 fresh polythene bags over three years.
  2. I refuse the fresh polythene at the kirana, every time. The first few weeks the shopkeeper looked at me strangely. Now he hands my reusable bag back without comment. The cultural change starts at the counter.
  3. If I do accept a thin bag, I save it and reuse it. A thin bag has a useful life of 4-6 trips if you take care of it. Most consumers use it for 1.
  4. I consolidate purchases. Five items in one bag = 1 bag of plastic. Five items in five bags = 5 bags of plastic. Vendor's default is 5; a polite request changes it to 1.
  5. I keep multilayer snack pouches as garbage liners. A second life for already-deployed protective polyethylene is essentially free environmental gain.
  6. I do NOT refuse protective packaging on milk, atta, snacks, pharma, or vaccines. That packaging is doing the leverage work the calculator measures. Refusing it would create more waste, not less. The category I refuse is fresh single-use carry bags, not engineered protective films.
  7. Online orders: I request "no extra wrapping" in delivery notes. Half the time it works. Even half-time adoption across millions of orders is meaningful.

None of these are heroic. They cost almost nothing. They distinguish protective polyethylene (worth keeping) from careless polyethylene (worth refusing). The distinction matters because lumping them together leads to bad policy тАФ banning all flexible packaging would crash food security; doing nothing about free-polythene culture continues the disposal disaster.

тЪЦя╕П The Honest Other Side

None of the above defends mismanaged plastic disposal. India generates roughly 4 million tonnes of plastic waste per year. Less than 30% is properly recycled. The rest goes to landfill, gets incinerated in the open, or washes into rivers. Multi-layer plastic тАФ the very category most metallised structures fall into тАФ is the hardest to recycle and most environmentally problematic post-use.

The honest position: the *production-and-use* side of plastic packaging is a net positive for food security and climate, while the *post-use* side is a real and unsolved problem the industry needs to fix. The April 2026 EPR amendment and the global shift to mono-material structures (covered in Blog #31) are the corrective forces. They are imperfect. They are happening.

ЁЯТн What Changed in My Head

I am still uncomfortable about plastic in oceans. I still want to live in a country with a working recycling system. None of that has changed in nine years.

What changed is where I now think the villain sits. I used to think it was the material тАФ polyethylene itself. Nine years of working with it has convinced me the villain is more specific and more fixable: the cultural pattern of treating polyethylene as if it were free. The free polythene at the kirana counter. The third bag the vendor hands you when one would do. The single-use mindset applied to a material engineered for protection. The polymer itself, deployed thoughtfully тАФ sealed sachet, vacuum pouch, milk bag, vaccine carrier тАФ is one of the most leveraged interventions humans have invented.

The 22-year-old who walked the hills of Uttarakhand and felt anger at the wrappers caught in undergrowth was not wrong to feel anger. The wrapper in the undergrowth was a free-polythene-culture failure, not a packaging-industry failure. The wrapper that kept the snack edible for six months and shipped it to a village 2,000 km away тАФ that wrapper was the industry doing what the industry is supposed to do. Both are similar polymers. Only one was used as designed. Telling them apart is the entire moral argument.

I work in this industry now. I am proud of the work because the protective side is the side I help engineer. The careless side I refuse in my own daily choices тАФ cloth bag, no fresh polythene, distinguishing protective from disposable. Industry has work to do. Disposal infrastructure has work to do. Consumer culture has work to do. All three, simultaneously, are true.

ЁЯТм Have a Question, or a Pushback?

Disagree with the math? Think I am underweighting the disposal problem? Want to discuss specific food categories where the trade-off works differently? Drop your question in the Q&A section at the bottom of this page тАФ I respond personally to every thoughtful pushback, and I have changed my own views before in response to good arguments.

ЁЯТб Key Takeaway: Polyethylene is not the villain. The villain is the cultural pattern of treating polyethylene as if it were free тАФ fresh thin bags at every kirana visit, multiple bags when one would do, the assumption that wastes a precision-engineered material on convenience work. The same polymer, deployed thoughtfully as a sealed sachet or vacuum pouch, is among the highest-leverage food-security interventions on Earth. Plastic CO2 globally: 1.8 GT/year. Food waste CO2 globally: 3.3 GT/year. Cucumber wrap leverage: 167:1. India's annual food loss: 74 MT, тВ╣1.5 lakh crore. The protective side deserves credit it rarely gets. The careless side deserves the criticism it has always received. Telling them apart is the entire moral argument.
